Choosing Motion Controllers components

Motion controllers are the most application-specific element in a motion system. The controller is programmed for the specific machine — replacing one without the application program is replacing a piece of hardware, not a working machine. Always confirm both the hardware match and the program backup status before committing to a swap.

Specs to confirm before ordering:

  • Exact OEM part number with all option codes
  • Number of axes supported
  • Network/fieldbus to the drives: EtherCAT, SERCOS II/III, Mechatrolink-III, Profinet IRT, CIP Motion, analog ±10 V command
  • Standalone controller vs. PLC-integrated module — module form factor matched to the rack/backplane
  • Programming environment and version (Studio 5000, GX Works, TIA Portal, Sysmac Studio, TwinCAT)
  • Firmware version, especially for absolute compatibility with saved application programs
  • Communication ports: Ethernet, USB, serial, fieldbus interfaces
  • Memory and battery requirements for program retention

Common gotchas: a 1756-M08SE and a 1756-L75 with M16SE option look like both can drive 8 axes — they cannot, and the application program is tied to the exact module. SIMOTION D435 and D435-2 use different firmware streams and project formats. Galil DMC-1700 and DMC-2x00 are not interchangeable despite both being multi-axis. PC-based motion controllers (Aerotech, Galil) depend on the host PC's OS and driver versions — a working controller with the wrong driver does nothing. Application program backup is the single most common reason motion controller swaps fail in practice: no backup means no recovery.

Typical applications: indexing tables on packaging and assembly machines, robotic motion in test and inspection, multi-axis dispensing, machine tool retrofit, and laser systems. On legacy machines, exact OEM motion controller replacement preserves the application program, axis configuration, and tuning.

Do you stock obsolete motion controllers?
Yes. Discontinued Allen-Bradley SERCOS motion modules, retired Yaskawa MP2300/MP2310, end-of-life Mitsubishi Q-series motion CPUs, and earlier Galil DMC controllers are sourced through our supplier network.
Will my saved application program load on a replacement?
If the model and firmware match exactly, yes. Across firmware revisions, the project usually needs conversion in the OEM software. Across hardware generations, the project may need partial or full re-development.
What if I don't have a backup of the program?
Then a replacement controller is hardware-only — the machine will need the application re-developed. We will say so before purchase. Some installations have program backups stored on a co-located PLC or HMI that can be retrieved.
Can I substitute a current-generation controller for an obsolete one?
Sometimes the hardware fits, but the project file usually does not migrate cleanly, and the network/drive configuration may need to change. For legacy lines, in-kind sourcing is usually the lower-risk path.
Do PC-based controllers come with software?
The host driver software is usually a free download from the OEM, tied to the hardware. Application licenses (e.g., A3200 axis count licenses) are encoded in the unit's serial number and are part of the surplus listing where they exist.
What is the warranty?
12 months functional warranty on the controller hardware. Application performance with customer-specific programs is not warranted.
