Choosing Controllers components

"Controller" spans many sub-categories with very different replacement constraints. The first step is identifying which controller category — a PLC swap is different from a motion controller swap is different from a process controller swap. Each has its own application program and configuration ecosystem.

Specs to confirm before ordering any controller:

  • Controller category: PLC, motion, process, machine (IPC-based), robotic, dedicated function
  • Exact OEM part number with all option codes
  • Application program format and version — controllers are configured machines, not standalone hardware
  • Backplane / rack compatibility for modular controllers
  • Power supply form factor
  • Communication: native fieldbus (Profinet, EtherNet/IP, EtherCAT, etc.), and any added cards
  • I/O capacity — built-in I/O plus expansion limits
  • Memory and CPU performance class
  • Programming software and license requirements
  • Firmware version compatibility with the saved application

Common gotchas: every controller category has its own version-compatibility rules and its own application-file portability story. Saved programs from a PLC do not load onto a motion controller (different software stack); robotic teach programs are brand-specific; process controller setpoint files are not portable across brands. Replacing a controller almost always requires the original application program to recreate the machine's behavior; without the program backup, the controller is hardware-only and the application must be re-developed. Some controllers have license-restricted features (axis count, I/O point count, communication protocols) tied to the unit's serial number — surplus units may have licenses different from new.

Typical applications: PLC retrofit on legacy machines, motion controller replacement in robotic and CNC machinery, process controller swaps in batch processes, machine controller hardware replacement in OEM equipment, robotic controller swap as part of cell upgrade, and dedicated controller replacement (counter, timer, sequencer) in simple machine logic.

For obsolete controllers, send the OEM part number for a sourcing quote, and indicate the controller category so we can target the right inventory and pricing.

Do you stock obsolete controllers across all categories?
Yes — PLCs, motion controllers, process controllers, IPC machine controllers, and robotic controllers are all sourced through our supplier network. Discontinued and end-of-life models across major brands are core inventory.
Can a PLC replace a process controller?
Functionally yes — a PLC with PID instructions can perform process control. But replacing a panel-mount process controller with a PLC requires panel rework, programming, and re-validation of the loop. Single-loop process controllers remain the simpler solution for simple process control.
Will my application program load on a replacement?
If the model and firmware match, yes via the OEM engineering software. Across firmware revisions, conversion is usually needed and not always lossless. Across hardware generations, the application typically needs partial re-development.
What if I don't have the application program?
The replacement is hardware-only — the machine's behavior must be redeveloped by reverse engineering or from the machine's design documentation. We will say so before purchase. Some installations have program backups on a co-located HMI or in the machine builder's archives.
Do controller licenses transfer with surplus units?
Licenses that are stored on the device (firmware-encoded, dongle) usually transfer with surplus. Licenses tied to a service contract or cloud account do not. We will state license status when known.
What is the warranty?
12-month functional warranty on the controller hardware. Application performance with customer-specific programs is the integrator's responsibility, independent of the device warranty.
