Choosing Safety Controllers components

Safety controllers are configurable devices, which means hardware replacement is only half the job — the configuration program must be loaded onto the new unit to actually implement the safety function. Without the original configuration file, a replacement controller is hardware without a safety logic implementation.

Specs to confirm before ordering:

  • Exact OEM part number with all option codes
  • Number of safety inputs and outputs
  • Safety performance: PL e / SIL CL3 is typical for current generation
  • Communication: dedicated I/O, AS-i Safety, Safety-over-EtherCAT, CIP Safety, PROFIsafe
  • Configuration software and version required (PNOZmulti Configurator, Studio 5000 Logix Designer with safety task, ASIMON, Flexi Soft Designer, TIA Portal Safety Advanced)
  • Firmware version of the controller — affects compatibility with saved configurations
  • Integration with safety drives and STO inputs
  • Mounting form factor and width on the DIN rail

Common gotchas: a PNOZmulti and PNOZmulti 2 look superficially similar but use different configuration software, and projects do not migrate between them without conversion. GuardLogix safety task projects are tied to the L7xS or L8xES processor and require Studio 5000 with safety task enabled to download; the regular CompactLogix software cannot deploy safety code. Sick Flexi Soft modules in a system are bound by signature — replacing a module changes the signature and requires the configuration to be re-downloaded and the signature re-verified. Networked safety controllers have safety addresses that must be set on the device (DIP switches or software); a controller with the wrong address fails the safety handshake.

Typical applications: multi-zone press line safety with light curtains, area scanners, and gate interlocks all evaluated by one controller; robotic cell perimeter safety with safe-stop coordination to robot controller; complex muting and access logic on automated machines; and safe motion coordination with safety-rated servo drives. On legacy installations, in-kind replacement preserves the existing safety logic and avoids re-engineering the safety case.

Do you stock obsolete PNOZmulti and GuardLogix?
Yes. Discontinued PNOZmulti first generations (PNOZm0p, PNOZm1p), retired Sick Flexi Classic, end-of-life GuardLogix L62S/L63S, and earlier Omron NX-SL3300 are sourced through our supplier network.
Will my safety program load on a replacement controller?
If the model and firmware match, yes — using the OEM configuration software. Across firmware revisions, the project usually needs conversion. Across model generations (e.g., PNOZmulti to PNOZmulti 2), the project is typically re-engineered.
What if I don't have the original configuration file?
Then the replacement is hardware-only and the safety logic needs to be redeveloped from the safety circuit drawing and the validated safety functions list. We will say so before purchase.
Are networked safety addresses preserved?
Safety addresses (signatures) are stored on the device. A replacement unit ships with a default address; the network safety configuration usually requires the address to be set explicitly and the safety signature re-validated.
Do safety I/O modules pair only with same-brand controllers?
Yes. Safety I/O is part of a specific safety system architecture and only operates within its matched network — Allen-Bradley safety I/O on EtherNet/IP CIP Safety, Sick Flexi Soft modules with Flexi Soft, Siemens F-I/O on PROFIsafe.
What is the warranty?
12-month functional warranty on the controller. Safety-function performance in the application is the integrator's responsibility, independent of the device warranty.
